The Indian cement industry, the second largest in the world after China, has an installed capacity of 200 million tonnes per annum. It is one of the major air polluting industries with dust emanating from 132 large plants and 365 small plants spread across India. It is also the second largest emitter of CO2 in the industrial sector. This accounts for 5% of global manmade CO2 emissions, of which 60% is from the chemical process and 40% from burning fuel. Consuming energy from fossil fuels, such as oil and coal creates carbon dioxide (CO2), the most important greenhouse gas (GHG) causing climate change. The methods employed for fugitive dust control in cement industry at the least include exhaust ventilation system and water spray system. Proper housekeeping aspects essentially include control of dust levels and keeping the surrounding areas clean and dust free.

A cement plant is usually a township located in far off places with self sustained facilities, including hospitals, residential facilities, eateries and schools. The Gujarat-based Ambuja Cement, now under the Holcim umbrella, deployed Tennant Dust Controlled Power Sweepers machine in 1994. It is one of the first cement companies to go mechanised. Four of the Tennant machines are now operating in three manufacturing units of Ambuja Cement. Minneapolis-based Tennant Company introduced this machine way back in 1940. It has now partnered with Godrej for distribution of its machines in India. It controls the environment ensuring high air quality by containing debris and dust within the machine, says Dennis Tan, General Manager-Emerging Markets.

These sweepers also have multi-stage dust control systems that trap dust of various sizes at different stages to maximise efficiency and life of the filtration system while allowing it to increase the volume of dust it can control. An improvised version of this sweeper, model S30, uses Maintenance Free PermaTM Filter and Counter Rotating Cyclonic Filters removing 90% of dust; and the balance 10% of dust is trapped by a Nano-Fibre Filter down to 0.5 microns @99% efficiency (human hair is 70-100 microns). All this is done while the Nano-Fibre Filter outlasts regular dust filter by five times. The unique weaving technology of Nano-Fibres allows dust to fall off easily compared to traditional cellulose filters.

Says Tan: Most of the time the machine will be used to sweep outdoor areas near conveyor belts, quarries, shipping docks and some indoor places like packaging areas. Therefore, when picking a suitable piece of equipment, you need to consider their power source (a well known diesel engine is preferred with raised air-intake), the structural integrity of its frame such as the thickness of the steel and type of material of its dirt hopper (stainless steel preferred). Usually the un-laden weight of the machine tells you if it will stand up to the abuse. The filtration capability of the machine should also rank very high on the list and do look out for how efficient they are. Some have 100% of the dust going through one filter, this not only means high replacement cost, it will also mean frequent dusting during operation due to choked filter. The number of equipment required depends on the size and frequency of cleaning for each facility. As a rule of thumb, each machine should have a continuous run time per day of four to six hours. It is also wise to get references from other users for their feedback on the machines performance, reliability and after sales service to increase your chances of getting the best value.

Other area of concern to cement plants is washing of trucks, dumpers and loaders. Says Sunil Kapoor of Manmachine India: Karcher High Pressure Cleaners have been deployed at different cement plants across the country. The right high pressure in cold water category would be a machine with at least 250 bar pressure and water flow of 500-1000lt/hr and in hot water, the pressure could be ranging between 150-180 bar and water flow of up to 1000lt/hr. The hot water machine also has provision of cleaning the Engine Compartment of these vehicles using steam. Companies are required by OSHA to identify and provide Material Safety Data Sheets (MSDS) on all chemicals that workers are exposed to on the job site. Chemicals must be properly labeled. Access to each MSDS must be available and easily accessible to all employees. The chemicals used on the job, their safe use, and what to do in the event of chemical exposure should be part of an employee training program. Although this seems like just a lot of paperwork, the goal is to reduce chemical exposure and injury by increasing workers knowledge of the chemicals they are working with and around.

Before equipment is repaired or maintained, steps must be taken to ensure that it is properly shutdown and wont accidentally start back up. OSHA has specific rules related to managing what they call hazardous energy. In general, the hazard is identified and tagged and locked down so that workers wont get hurt while fixing a machine. OSHA requires an annual audit of a companys LOTO procedures.

Crawling inside a cement mixer is not for the claustrophobic. Its also risky. OSHA estimates 90 fatalities a year are related to working in a confined space. Some confined spaces require a permit before an employee can enter it. This includes a space with sloping walls or floors where a worker can get trapped. Or, where there are unguarded machines or live wires. Safety procedures should include constant contact visually or via phone with the worker, proper ventilation, and adequate lighting.

Lets make this simple: Silica dust can kill you. Wear a P-, N-, or R-95 respirator if you are agitating any material that comes from the earth. Cutting, sandblasting, coring, drilling they all help that silica dust become airborne. Throwing on a disposal mask is not sufficient. Yes, its hot in there. Man up and put on your respirator.

OSHA reports that 70% of forklift accidents are preventable. The three most common accidents include workers falling off the forklift, the machine tipping over, and getting crushed or pinned by a forklift. First and foremost, workers should receive proper training on forklift operation. Forklift operators should drive slowly and stop at intersections to check for other people.

Machines used across industries cause 18,000 injuries in the U.S. each year. Were talking everything from serious cuts to amputations. Manufacturers include some safety features in their machines. But companies should add appropriate guards to further protect employees using these machines. Machine guards can protect workers from moving parts or flying shards. OSHA provides a machine guarding checklist here.

Workers should be required to wear personal protective equipment (PPE). Respirators, protective footwear, and appropriate clothing such as gloves, eyewear, and hearing protection. It is particularly important to wear eye protection when chipping and cleaning forms, products, or mixers.

If a worker gets cement dust in their eyes, they should immediately rinse them. They should also consult with a doctor. Use soap and water to wash off dust to avoid damage to the skin. Finally, to avoid ingesting cement dust, only eat and drink in dust-free areas.

Wet concrete can irritate skin and even cause chemical burns. Wear alkali-resistant gloves, coveralls with long sleeves and full-length pants, waterproof boots, and eye protection. A worker who does get wet concrete on their skin should wash it with cold, running water as quickly as possible. If a worker gets wet cement in their eyes, they should rinse them with water for at least 15 minutes. Then, go to the nearest hospital.

Some work requires repetitive motions or maintaining an awkward position for a long period of time. Also, workers may have to lift heavy objects. This can result in sprains, strains, and other musculoskeletal issues.

That better safe than sorry adage is more than just something your grandma says. To stay healthy and on the job, follow your companys safety procedures and use good old-fashioned common sense. You should know how to safely perform all of your tasks, including how to use the required tools and equipment. Wear the right clothing like proper shoes and coveralls to protect your skin and reduce the risk of tripping. Use personal protective equipment to keep your eyes and ears in good working order. And, to protect against dangerous silica dust in the air. Be heads up! Take it slow, hold on to that handrail, and, if youre not sure about something ask! Even concrete manufacturing workers can learn a little something from grandma.

In cement plants, multiple kinds of conveying equipment are needed from the feeding, material transmission to the discharging and warehousing. It is conveying equipment that connects other equipment in the cement production line as a whole.

Feeders are a type of auxiliary equipment in cement plants, they are installed on the discharge port of storage devices such as silos and bins. The function of cement plant feeders is to unload the materials in the storage device and feed them into certain machines or devices such as rotary cement kilns, cement mills, cement packing machines, etc. The feeders we offer include two types: disc feeders and vibrating feeders.

A disc feeder or disk feeder scraps materials from the storage container with the help of its adjustable scraper and rotating disc, and conveys materials to the receiving equipment. Our disc feeders performed well on feeding powder, granular and small bulk material whose diameter is below 20mm. The disc feeder is only suitable for feeding non-sticky materials, not for powder materials with good fluidity.

A vibrating feeder or vibratory feeder uses both vibration and gravity to realize material transportation. Gravity affects the direction in which the material moves, and at the same time, vibration is used to move the material. It is able to feed block and large-sized granular materials uniformly.

Vibrating feeder is the equipment for conveying large materials, while disc feeder is the equipment for conveying small particles and powders.
